I just got some film resistors from Mouser and the lead diamater is thinner than the carbons. They are .002" and the carbon is .003". It doesn't sound like much, but it's easy to see the difference. Will this make any difference with the longer lead lengths on a typical eyelet board with high voltages, they just feel flimsy compared to the carbon leads.

Are you off by a decimal place? A human hair is about that diameter. I don't have my calipers handy to get you a real measurement, but by eye the leads on my 2w metal film resistors are about 0.015".
Wire diameter dictates the current carrying capacity. Unless you're moving a good bit of current through the resistor, I wouldn't worry about it. You can look up current carrying capacities here: http://www.powerstream.com/Wire_Size.htm
For the wire diameter of my resistors, it says max current is about 2 amps.-Mike
